A failed batch is where a supplier's process becomes visible. If the in-process checks missed the drift, the problem shows up in three numbers: burst pressure, volume expansion, and wall thickness. Here is how to read what a failure report tells you, and how far back the trace should reach before the next container ships.

Every factory eventually has a batch that fails. The interesting part is what happens next: how far back the trace goes, what gets re-tested, and what the buyer is told. Those three answers describe a supplier's process better than any certificate on the wall.

Failure usually starts as process drift

Brake hose failures rarely begin with one defective part. They begin with a process variable that moved and went unnoticed: braiding tension, curing temperature, or cooling time drifting across a run. Braid angle and braid tension decide the burst strength you actually get, and both are set at the machine, not in the laboratory. That is why in-process checks catch more than final testing. We sample braiding density and wall thickness every shift rather than once a day, and each braiding machine carries a setup sheet listing its target angle, coverage, and pick count. A machine running without a setup sheet is producing to operator memory, and operator memory drifts.

Three numbers show up when a batch fails

Failures land on one of three measurements. Burst pressure, where our hydraulic range is tested from 50 to 80 MPa depending on bore size. Volume expansion, measured at 6.9 MPa and 10.3 MPa against the SAE J1401 limits. Wall thickness, held within 0.3 mm around the circumference. The three are connected. Reduce the braiding density and the hose expands further under pressure before it bursts, which is how a low-density batch passes a visual check and still misses the expansion limit. Nothing about that failure is visible from the outside of the hose, which is exactly why it is the one we watch hardest.

Traceability decides how far a failure analysis reaches

This is where failure analysis turns commercial. Every reel carries a batch code that links back to the compound lot, the braiding run, and the QC results for that run. When a field problem appears, the code answers the only question that matters: which lots are affected. Without it, the answer becomes everything, and a distributor ends up pulling stock that was never in question. Ask a supplier how a reel is coded and how far back the code reaches. It takes a minute, and it separates a documented process from a described one.

What the buyer should receive when a batch fails

You should not have to chase the follow-up. Four items should arrive unprompted: the test result that failed, the re-test result after the corrective action, the lot range from the same production run, and the disposition of the failed goods. A supplier who re-tests and ships without naming the affected lot has moved the risk into your warehouse. Put those four items in the order acknowledgment, before the first container leaves.

Before you order, ask your supplier:

  • The in-process record for your production run: braiding density and wall thickness, sampled every shift.
  • Expansion values at both test pressures, 6.9 MPa and 10.3 MPa, for the exact size you are buying.
  • How a reel is coded, and how far back that code traces.
  • What you receive if a batch fails, in writing, before the order is confirmed.

Most suppliers will answer two of the four. The two they skip tell you where their process stops.

FAQ

Does a high burst pressure rating mean a better hose?

Not on its own. Burst pressure is the easiest number to quote and the easiest to overspec on paper. Volume expansion is the number that shows up in daily driving: a hose that expands past the SAE J1401 limit at 6.9 MPa and 10.3 MPa gives a soft pedal long before it bursts. Ask for both values, for the exact size you buy, on the same spec sheet.

Our incoming inspection found wall thickness outside tolerance. What should we ask for first?

Ask for the in-process record for that run before you discuss replacement. Braiding density and wall thickness are sampled during production, so the record shows whether the dimension was in control and drifted later, or was never controlled at all. If the record does not exist, treat every reel in that container as unverified.

One failed batch. Should we change suppliers?

One failure with a full trace, a re-test, and an affected-lot list is a process doing its job. Repeating failures with no lot data is a different signal. Judge the pattern, not the incident.
